WattPilote Tool Monitoring System

Flexible mobile collaborative robot for machine tending, material handling and intralogistics.

Why Tool Monitoring Matters

Reliable tool condition monitoring is essential for modern CNC manufacturing. Detecting tool failures before they affect production helps reduce downtime, protect components and maintain consistent machining quality.

01

Prevent Costly Tool Failures

Broken or worn tools can damage expensive workpieces and interrupt automated production. Early detection helps prevent failures before they impact the manufacturing process.

02

Reduce Unplanned Downtime

Continuous monitoring eliminates the need for manual inspection and enables immediate reaction to abnormal machining conditions.

03

Improve Process Reliability

Real-time monitoring ensures stable machining performance, especially in automated and high-volume production environments.

04

Protect Machine Tools and Components

Detecting abnormal cutting conditions helps reduce the risk of damage to tools, fixtures, machines and finished components.

Why Choose WattPilote?

WattPilote is fundamentally different from conventional power monitoring technologies. Its unique measurement principle, industrial hardware design and advanced process visualization software provide a highly accurate and reliable solution for CNC tool condition monitoring.

01

Resistive Shunt Sensor Technology

Conventional power monitoring systems are typically based on inductive sensors such as Hall Effect sensors or Rogowski coils. WattPilote uses resistive shunt sensor technology, providing significant advantages for machining process monitoring.

Greater Accuracy

Higher accuracy for both amplitude and phase measurement enables a more precise analysis of machining power variations.

Better Noise Immunity

Improved immunity against electrical noise, especially when monitoring non-sinusoidal waveforms generated by variable frequency drives.

Faster Real-World Response Time

Faster measurement response enables reliable detection of rapid changes in machining conditions.

High Performance Power Measurement

50 kHz Analog-to-digital sampling rate
1 / 65,000 Measurement resolution
<0.002% Real-world power sensitivity
0.01% Measurement accuracy

Active Power Analysis

WattPilote separates the motor's total absorbed power into active power (real power) and reactive power (magnetizing power). By monitoring active power, WattPilote characterizes the interaction between the cutting tool and the workpiece.

02

Integrated Industrial Hardware Architecture

The second major difference is WattPilote's compact industrial hardware architecture. The power sensor and processor are combined into a single DIN rail-mounted hardware package installed directly inside the machine electrical cabinet.

Compact CNC Integration

The integrated design simplifies installation and allows WattPilote to be incorporated into both new machines and existing CNC equipment.

Industrial Communication

WattPilote communicates with CNC systems through multiple industrial interfaces including 24 V discrete I/O, DeviceNet, I/O Link, PROFIBUS, PROFINET and Internet IP.

Machine Control Communication

Operator communication is provided through USB or Ethernet connection to an industrial PC or PC-compatible machine control system.

03

Advanced Process Visualization Software

The WP Visu-C and WP Visu-CN-C software packages provide advanced tools for system configuration, machining process analysis and monitoring optimization.

Parameter Backup and Transfer

System parameters can be backed up to a PC and transferred back into a WattPilote system, simplifying maintenance and machine setup.

Machining Curve Recording

The software captures time and date-stamped machining curves together with CNC status information, including tool changes, new parts, updated limits and alarms.

Historical Data Optimization

Parameter changes can be evaluated against historical machining data before being transferred to the system. This reduces the risk of false alarms and minimizes optimization time.

Simple System Setup

WattPilote configuration is performed through three main screens: power curve visualization, power parameters and wear trends.
